Converting Dark Vengeance is no easy task. Especially when you're doing entire forearm swaps to remove a powerfist, add a normal fist, add a shield.
Adding the thunderhammer shouldn't be too hard, since you'll just cut away the storm bolter, maybe re-model the finger, attach the hammer.
Of course, this is only true for the two "standard" models from dark vengeance, although the chainfist model should be a comparable amount of work. The assault cannon terminator would need more work. If you can find a bunch of the power sword models those would be easier (since they don't have a powerfist).
As far as I know the mortis conversion is just slapping the alternate arm on. I've heard that some people use the quad-gun from the Aegis Defense Line to get the alternate arm for the mortis pattern. Contemptor's have completely different bodies, so short of green-stuffing an alternate chasis...
At the end of the day the DV kits are cheap sources for tacticals and ranged terminators. For TH+SS you're better off biting the bullet and going multi-part plastic.
(Technically atm DV is the only source for chosen, but the amount of converting to make them useable is ridiculous, but it's a challenge I'll happily rise to).

I was looking them over and - think I could make a shield, and get several casted that could go over/on the power fist then dremel off the storm bolter and drill a hole to drop in a hammer. Thoughts?

Magnetize the entire arms at the shoulder, and just make a custom set of TH/SS arms, and then cast them enough times to make full sets.
I wouldn't go doing this until the codex drops tho. Who knows, maybe TH/SS won't be the option you want!

True enough I just wanted to avoid 8 identicle squads of 5. Use greenstuff and DA iconagraphy bitz Magnetize the entire arms at the shoulder, and just make a custom set of TH/SS arms, and then cast them enough times to make full sets. I wouldn't go doing this until the codex drops tho. Who knows, maybe TH/SS won't be the option you want! Dark Vengeance models don't have individual arms, it would be very difficult to remove the arm

Have you g\seen the leaked photos from the new DA kits? the "Elite Terminators" (better than normal terminators) are most likely the nicest terminator armor ever produced by GW, they run a very, very close race for best terminators period including FW models.
